Great pictures. Looked like a fabulously executed job.
Love it.

Just as a shout out to Carlie & A-Plan, they just insured this Prowler-Corvair (140) with agreed value classic cover of £20k for £108. How is that even possible!
Great service.
That is an awesome build - love the detail on everything.
Love it great attention to detail and quality workmanship ;-)up
Did you rebuild the engine. Where did you source it .
Paul
Bought the engine from Rob Kilham, (it's a 140), and was rebuilt by him a few hours running ago, but he openly says he's no engineer, and I rather suspect I will be puiling it down at some point soon, as I don't feel completely happy with it. I re-did all the tinware, built a new alternator (quite a specific front frame for the corvair) and generally tidied it up, but a full pull down is I think inevitable.
I will likely also ditch the Holley in favour of a pair of twin downdraughts, (probably the Empi built 40's). annoying, as I (today) built the odd air cleaner box to fit around the body! ho hum

Shhh we were hoping for another 4 reverse gears buggy.
Other option is to flip the diff in the gearbox

Looking good there Jon ;-)up
Brings back memories of me doing the cam burn on Ben's engine, berfore he got his baffles. My ears are still ringing now ;D ;D ;D
Rob
I think this motor will be coming out for a proper rebuild, I don't think it's that healthy. very unsure about the single Holley too.
Drove it today.
Annoyingly, 1st gear synchro is a little weak, so looks like winter will be engine refresh and a new set of baulk rings in the box :(
Jon
It sounds quite good on the video and I like the look of your inlet manifold you have made ;-)up. However, with the cooling fan drawing air past the carb, I can see you getting icing problems as it gets colder unless you get a hot air feed of your exhausts. That carb might be a lot kinder on the wallet compaired with the 4 standard carb's ;D
Rob
The remote oil filter is piped through the inlet manifold beneath the carb, which should help, but I'm not sold on the Holley anyways, so thing it'll be getting a pair of DRLA40's at some point.
The general feeling among the Corvair boys in the states is that it's not a great option, especially as you say, in the colder areas.
The standard setup on the 140 is weird anyways, as it has 4 Rochester carbs, but two are primary, and the other two are secondary, not four identical carbs.
The engine I built for Ben was the 110HP one with twin carb's. I remembered the 140HP one had the four carb's, so they are set up a bit like the Weber progressive carb's then. You use two chokes for normal driving and then the other two carbs when you boot it. If you use twin Dells, are the carb's going to sit very high by the time you get some manifolds made. Could I perhaps suggest 4 Weber 34ICT's, they are nice little carb's and might bolt pretty much straight onto the manifolds and 4 of those could be as cheap as a pair of twin Dells.
Rob
Cheers, will look into them.
34's sound small, but I am aware that with 4 x main carbs (no primary / secondary), there is a danger of flat spots that are near impossible to get rid of.
I'm a fan of CV carbs, the bike carb conversion on a lot of motors is fab, as the Japanese CV's found on the big bikes really do work very nicely giving super tractable delivery.
Jon
could always put some injectors on with a mega squirt or alike.
There are EFI kits available for the Vair, but I can't be doing with the additional kit, having just rigged it all for carb.
having thought some more, a trad twin choke (progressive) style carb on each side, preferably vacuum secondary, might be an option. ( meaning a single carb on each side, plumbed into the dual intakes)
All food for thought.

Given some thought to this, and actually, Bosch K jetronic, utilising some motorcycle throttle bodies could be a nice simple system.
As it has 4 carb ports, a metering head from a 4 cyl such as golf GTI mk1 would work. fashion the K jet injectors into the 4 throttle bodies. pretty easy

Plan on Suzuki GSXR 600 throttle bodies for our buggy with standalone management, injectors are built into the body the early ones split into four separate throttle bodies you can pick them up cheap on eBay they have 36mm
Chokes in them
was looking at these from a twin, as it would save me creating linkages for all 4 bodies. I can just fabricate a manifold on each side to get into the two ports on the vair inlet manifold. only need to split the throttle cable into two that way.

And obviously fiddle the K jet injectors into the existing injector locations
Just gotta find two matching sets !
Have you looked on danST engineering they do all standalone management not too bad price wise they do basemaps to get you going then get it on the rollers to set up properly do all the multi plugs for different bike looms
Will look, but fancy the simplicity of K jet.

nice job on the seat belt mountings. you will also need a pair of reflectors on the rear end although the police will be to busy looking at the rest of the buggy road.
Messed with the jetting today, and now it's really quite drivable, massive improvement.
Also found a minor air leak on the carb base. Manifold plenum is not the best engineering!
Anyways, actually runs pretty well now, so will stick with the Holley for the meantime.
Few more finishing jobs to do, and fit the side pods and it finished.

I did it, bought a sewing machine off ebay for 75 quid.
It's not perfect, and I may re do some of it next year, but can't be arsed atm.
I managed to drop my fone in bucket of oil yesterday, and despite being supposedly waterproof to 1m (iPhone X), washing it in soapy water appears to have destroyed it, so I don't have all the pics of the progress, but it's basically plywood (5 pieces total) upholstered and installed.

I didn't make the mats, they from www.carmats-uk.com
Ordered as classic beetle fitment. You get to choose colour of carpet and binding
And moving on from the carb / fuel injection discussion the other day, I was swayed by all the chat, and have ordered a Megasquirt 2 V3 kit, to run with the 35mm dual Yamaha TB's from an MT07 (one dual TB on each bank)
Got one TB already.

They have integrated TPS, stepper motor idle bypass, and injectors. So lend themselves quite nicely. Only have to add the IAT sensor at the intake.
Oh, and I didn't stitch the diamond patern in the centre cushions, I found a firm that supplies the diamond stitched vinyl, on 6mm backing foam with your choice of stitch colour, so it arrived with the lovely patern on. it's quite thick to sew, especially when doubling up on seams etc, but I think it's a nice effect.

Obviously the stepper motor idle control is really for cars equiped with varying loads, Autos, Air Con etc etc, so to some degree unnecessary on mine, but looks like I can set up to fast idle during warm-up etc, as well as a rock steady idle in all conditions, so may as well use it.
My head is so stuck in the past.... Throttle body\s so obvious that I missed that... ;D ;D
interesting what folks find on the net to use something like that make fancy seats easier..

Looking at that picture sequence, I was thinking you were doing a good job of stripping the board ;D ;D
Ha Ha Dave.... That was my first impression too..
Brought back some memories from way back when I was a lad. My parents started to buy me the Practical Electronics magazine In January 1968 and I went on to purchase them myself for many years. I still have them in the loft. You could pop in to a local radio shop and pick up components etc as single items no problem. Etching copper board was a job in itself. If you look at my hands, among the deep cut scars you will find many burn marks from my soldering irons. Burnt a big hole in my mothers carpet more than once ;D ;D
Old times which have gone forever but memories still present.
Merry Xmas everybody from a very very wet north east.
Going has been slow for a bit, but should get the adaptors powder coated in the next few days, and get on with hooking it all up.

Wow, not sure how I've missed your on going posts of this build. Awesome craft,a ship, looks the dogs. I'm also building a prowler your wiring gives me something to aspire to.
What ecu are you using? Are you mounting the ecu front or rear.
Great build!
ECU will go on the rear face of the back seat upright (above and in front of the motor) and I'll make a fibreglass box/cover to hide and protect it.
Gonna see how these look vapour blasted (the manifolds I've fabricated) as I quite like the colour of natuaral Ali.
If they don't look good enough, I'll revert to powder coating.

Is yours not finished?
Mine is currently on the road, but am just about to evict the single Holley Card setup, and move in the new girlfriend (Megasquirt EFI), but hopefully only a few weeks to get it up & running ok.
Will be pulling the motor apart soon-ish though, as something isn't right with it, and I'd rather tackle it before something serious happens.
Your car is outstanding btw, I can't begin to imagine how many hours, and how many £'s have gone into it.

Jon,
Its actually a glitch with Postimage that seems to upload them last first - they are aware of the problem, but seem uninterested in fixing it.
In the meantime, I have given you a "MODIFY" button, so you can edit your own posts and cut/paste the pictures in correct order

A lot of quality work going into that buggy ;-)up
For some clarity, here is a rough sketch of the fuel system.
(https://i.postimg.cc/P5WJpF7F/B9795101-548-E-4074-8-E11-AFFC912-F7539.jpg) (https://postimg.cc/PCqT0KTm)
For anyone interested, the purge tank pictured is basically there to eliminate any air that finds it way in to the system, as air would cavitate the Hi Pressure fuel pump, and cause all manner of air locks and cavities in the injection system if not disposed of.
Like most of the custom bits I'm making for it, It is fabricated from 304 Stainless steel.
I will use the existing Facet, 28gph/8psi ProFlo fuel pump to deliver fuel to the purge tank.
The engine has a theoretical max consumption of about 14gph @ WOT max RPM, so hopefully the facet pump, even with the restrictions of dragging fuel along pipes and through fittings etc will at least match, and hopefully exceed this figure. The lift pump only needs to deliver the amount of fuel the engine actually burns, because the hi pressure regulated circuit has it's return from the reg ALSO going to the purge tank, so that circuit will whizz round, and only the fuel actually burnt by the engine will need to be replaced by the lift pump, which is constantly trying to overfill the purge tank.
Obviously, the amount of time the engine will realistically spend at WOT/max rpm is very small, but that's the worst case scenario I need to accommodate for.
The purge tank sits vertically, with a 16mm outlet feeding directly into the Bosch 044 hi pressure pump from an outlet positioned low on the purge tank. A stainless steel wool fills the lower half of the tank as a baffle. the two inputs to the purge tank, ie, the low pressure feed from the lift pump, and the bleed off from the hi Press regulator return, enter from the bottom of the purge tank, but have vertical tubes that run up through the SS wire wool to deliver the fuel to the space above the baffle wire (pictured), any air bubbles would find it hard to get down to the outlet to the Hi Press pump, even with the most vigorous shaking, as the SS wire baffle acts like a sponge (A stainless steel, fuel resistant sponge).
The position of these feeds into the purge tank (entering via the bottom) is purely for convenience, to simplify the general pipework arrangement/layout.
Air bubbles will head up to the top of the purge tank via these tubes, and exit via the (baffled) return line back to the main fuel tank.
So, there are effectively two circuits running, both sharing the purge tank. Any air gets sent back to the main tank once separated by the purge tank, ensuring the Hi Pressure pump always gets a good supply of un-airiated fuel, by effectively 'self bleeding'.
The purge tank will run at a low pressure, created by the slight restriction of the return line.
As long as the lift pump is trying to shove more fuel into the purge tank, than is being burnt by the engine, the purge tank will stay at a (slight) positive pressure, quickly disposing of any air bubbles via the top outlet back to the tank.
The lift pump will run whenever the ign is on, to prime the low pressure system, and the Hi Press pump is controlled by the ecu and runs whenever it sees fit (a few seconds when you switch the ign on to establish rail pressure, then continuously once the ecu sees a tach input)
Low press feed from tank is 8mm, return is 5mm, so a slight restriction exists on the return which will maintain a positive (allbeit low) pressure in the purge tank.
The stainless wire wool, is actually a couple of stainless washing up scourers from Tesco, they're just the right density. :)
Hopefully, my garbled words and state of the art CAD drawing make sense.
Brilliant explanation,
I was just about to ask what you have just explained ;-)up

Made up the bits today to measure the flow rate of the Yamaha injectors.
The way they're held / sealed by the throttle boddies meant I had to make a little rig for firing one separately into a measuring burette.
Turned an injector holder/hose tail out of some Brass hexagon bar I had laying about. Worked a treat.
Luckily, all looks fine, 280cc/min @ 50 psi :)

Out of interest, what about crankcanse breathing 🤷🏻♂️😂

Thanks.
Breather vents into the right hand filter base, just waiting on the formed silicon hose to complete it, so will post a pic when it's done.
It basically enters the filter base plate from below, much the same as the IAT sensor does on the left side. So it's a vent, rather than a proper PCV style.
When the motor comes apart for the rebuild (pretty soon) and I have easy access to work on the heads, I might add a port into the right inlet manifold and fit a PCV valve.

Hardly.
As with most things, we all stand on the shoulders of giants, nicking their knowledge and recycling it. I've just read up on it and taken advice from those who've done it all before.
Bolting on & hooking up....
Waiting on a few bits n bobs, but getting close to trying it out :)
Throttle is a bit heavier than I'd hoped, as it's obviously got two lots of return springs, and it's quite short travel. Could do with larger quadrants really

Having decided the throttle was too heavy and a bit too short travel, I knew if I didn't fix it now, it would get left :-/
So....
Turned up a new quadrant. Now 60mm instead of 30mm, cable travel up from 25mm to 50mm, as per the holley that was on it before.
Haven't fitted it yet, but sure it'll be way better :)

facilities like lathes and machines are money well spent when you need some specials.
Getting very close now. Gotta have the bonnet off to get the return line into the tank, prime the system and give it a wirl! Maybe tomorrow.
New larger throttle quadrant all fitted and working nicely.
Silicone breather all stuck together and fitted (its made of 3 x 90 degree pre formed bends, super glued onto 16mm stainless joining tubes).

Then stripped the guts out of the dizzy, and locked off the mechanical advance/retard mechanism. It will now just distribute the HT side of things, with the ECU controlling all spark management based on rpm, manifold absolute pressure (map) etc.

Great work there
Just a thought, could you put something into some of your pictures to give an idea of scale, some are obvious but s lot don't make a lot of sense until the big reveal when they are fitted. A coin maybe
Cheers

Getting better,,,slowly.
A lot of peeing about atm. but sure it'll be worth it.

Gonna make a large-ish bell mouth for the fan intake, bit like a 917 Porsche had. Bout 13" dia, 4"
High. With a stainless mesh in it.
Will help to stop me dropping things through the bloody fan!
Also fill in the gap. Looks like it has a missing front tooth atm.

Well after giving up on the getting-it-to-run-sweet-project, I had to accept there must be summat nasty going inside this motor, so pulled it apart to find an absolute nightmare within.
Many months, many hours, lots of machining and replacing just about every moving part within it, its now back together.
New crank, bearings, camshaft, lifters, cam drive train, pistons/rebore, valve guides/seats, valve springs, oil pump, harmonic balancer, head to cylinder sealing faces (cnc machined), etc etc etc.
https://vimeo.com/656189781
It's now a lot livelier, but the f...in clutch now slips under power
Well done Jon!! I bet you had fun getting all those parts shipped from America in the lockdowns and stuck at customs as well. Did you put a stage 1 pressure plate on it and need a stage 2?
Rob
Well, when I bought the motor, it had a new clutch (centre and pressure) that were described as HD by Rob, they were certainly new, and as it ran before, there were no signs of slipping, but now, it breaks away as soon as you step on the gas.
PITA.
So need a more hairy chested clutch, but really don't want a nasty heavy pedal if I can avoid it, so don't wanna go overboard.
With respect to getting the parts, on the contrary, that, has been the fasted and easiest bit.
Clarkes Corvair are nothing short of amazing (and the shipping, door to door in 3 days, was super cheap).
A big parcel with crankshaft, bearings, camshaft, 12 lifters, 12 valve springs, harmonic balancer, gasket set, oil pump, some studs & fasteners, etc etc, cost $266 shipping & 3 day delivery.
When some months later, I realised there was a defect with the new oil pump gears, I emailed them on a tuesday eve, and the fedex man handed me the replacement on the the Thursday morning. fabulous service.
It was CNC machining the heads that got stuck in a timewarp.
Any advice on what's available clutch wise would be greatly appreciated. (it's obviously a vee-dub clutch btw, not chevy) and the pro's & cons.
if you go for the heavier pressure plate going hydraulic can make it lighter to operate or possibly extend the operating arm a bit to increase the leverage and reduce pedal force there are work arounds to cover near anything,
I am running 124 bhp through a standard clutch and it works fine but there are probably a range of different quality standard clutches on the market all listed as the same but applying different pressure..
OK, thanks.
I'm a bit puzzled, as it showed no signs of slipping before.
There's sufficient free-play at the actuator lever on the bell housing, and I wiped the pressure & centre plate with acetone before assy to make sure there were no signs of any lubricant anywhere. So very odd, even assuming it's making significantly more power now (it does feel way more lively).
Ho Hum
When I built the one for Ben Wells, it was only a more or less standard build. His was the 110HP engine. His flywheel conversion was for a VW 200mm clutch, we used a standard VW 200mm friction plate with a kennedy stage 1 pressure plate. These are always painted black and have their name on them and stage 1, 2 or three as well. Stage 1 pressure plates are fine with the standard cables but when you go to a stage 2 you might want a hydraulic conversion as Snoopy says. Was you 4 carb engine 130HP or so? Have you gone for a reverse directional camshaft or flipped the diff and gone for more powerful cam?
Rob
Rob, it's a 140 (4 carb) but now is .030" over, and has the 270 grind cam, which seems to be the best 'allrounder' according to Clarks, and of course it now has EFI so should breath a little easier as there are no venturies to restrict.
The 140 big valve seems to make it's extra power via revving quite a bit higher, with peak power at 5200 and peak torque at 3600... 5500 redline. I suspect the peak torque is a similar figure to the 110, just at higher rpm which = the extra KW. So the clutch probably doesn't't need to handle much, if any more torque than the 110, it just spins faster.
Engine/cam are std rotation, with the diff flipped to accommodate.
Engine cases had been vapour blasted by the previous owner/builder (glass beads & water) and sadly, it would appear the blast medium was not cleaned properly out of the oilways, hence the catastrophic failure. It also had solid lifters fitted, which is not really recognised as a good idea on the Vair. There was something else that just wasn't right beyond the nasty wear, as I just couldn't get the fueling right. I was convinced the cam timing had been set one tooth out, but that wasn't the case when I got it apart, so it's a bit of a mystery. when I ran it up after the rebuild (with the same map as before in the efi) it ran so different, horrid rich. but after starting with a clean slate (map) it has now responded as one would like, so all seems well. Really not sure what was amiss before. Part of the issue may be, that it was ingesting tiny fragments of lead and copper in the oil via the closed circuit breather as it ate itself, and these particles were contaminating the spark plug porcelains causing ignition breakdown under load.
Anyways, that mess is behind me now.
Some of the delights I found on the strip down....

Yes that bearing did look a bit past it's best ;D ;D Seams to me you might have a good power increase over Ben's engine that might perhaps need a stage 2 pressure plate. but like I said the Kennedy pressure plates are black, So can you remember it being black? And as you are supposed to be running your engine in, it will only get worse fast lol. At least you definitely have more power now as your clutch can not handle it any more ;-)up I seam to remember Ben found somewhere on Kennedys sight, how much power each stage pressure plate was designed to handle.

Well that brings back memories!. And no that isn't a Kennedy pressure plate, so might only be a HD standard pressure plate. I guess you will have to take the engine out again and look, unless you have another photo of it, that you can identify it by ;-)up

The 140 big valve heads.
Rob, do you have any pics of Bens 110 heads?

Sorry John, I have not got any photo's but I'm sure Ben will still have plenty. He is ben_w on this site or Ben Wells on facebook. He has got a build thread on here but there are loads of pages to troll through. Those exhaust valves look dam close to the cylinder walls ;D
Rob
My exhaust setup was getting on my tits, as it was obnoxiously loud, and after a rather long look-around, I came to the conclusion that nothing I liked was all that affordable, and the level of silencing a bit unknown. So I decided to fabricate my own silencer boxes.
Decided on 5" diameter cans, and didn't want any sharp corners at the ends, as I thought they'd look exactly what they were - home made, so decided to turn up some tooling to spin / roll the edges of the intended end plates for the cans, just some 127mm ally and made a roller similar to a knerling tool, but smooth. that would roll one half of the radiused edge, and I would pein the edge of the 5" tube to create the other half.
Weld em up, dress em, polish em (all this in 304 Stainless Steel).
Took quite a few hours all in all, but I'm pretty pleased with the results, and more than happy with the new level of silencing :)

Made up some supports from the back of the heads too. (the castings of which are completely different left to right, so they're not symmetrical)
The silencer cans sit in a semi circular cradle, with a little fibreglass cloth as a pad, and a stainless jubilee clip around them.
Also completely re-engineered the attachment and sealing setup where the headers meet the cyl head ports, as the way it worked with the original cannons was bloody awful, kept leaking and driving me nutz. All works quite nicely now.
So the only bits used from the old setup, is the header tubes themselves.

Stunning - Looking forward to seeing it one day ;-)up
Come to the conclusion that my master and slave throttle body setup just doesn't work as well as I'd hoped.
The TB's only need to be out of sync a fraction and it causes issues, so a split / dual throttle cable was the only option. Still needed the big/small pulleys to give the required reduction in travel for these Yamaha TB's, so today I made up a little assy that does it all.
Not quite finished yet, hopefully get it finished and on tomorrow.

Good to see this at Swanage and have a chat. A lot of work has gone into the engine setup on this one.
I've been stockpiling parts for the Corvair Mk1 Manta Ray project.
I have Body, Chassis, Flat-Out-Customs short floorpans, alternator, starter, lights, gear shift (bugtech), spindles, discs, drums, callipers, wheels & tyres, Corvair gearbox adaptor kit (Kennedy), Triumph 675 street triple throttle bodies, another Megasquirt EFI ECU kit, etc etc.
Today I collected the pair of Corvair 2.7 140 motors that I bought from the Corvair-Ranch in Pennsylvania US, from the freight Co in Southampton.

Flipping the diff.
Sounds like an 'exciting' new gameshow coming to daytime TV. 😜
Or a dodgy film >:( >:(
Originally, I made the rear seats myself in black vinyl / purple stitch, which came out ok, but it always pee'd me off a bit that the front seats were cloth and didn't match.
Well a couple of years down the line, and the rubbish material the fronts were covered in began to fade to grey (despite hardly ever seeing sunlight).
So I decided to get the whole lot re-done so it all matched front & rear, in a similar style to what I had done myself when I did the rear.
Quite pleased with the results....
