I have now found focus! The buggy is now based on a classic Meyers Manx shell. It will have a moulded fibreglass floor and tunnel integral to the tub similar to the very first monocoque Manx buggies from 1964/65.
The chassis is from a 1961 convertible. I seperated the tunnel from the bottom plate by drilling the spot welds. I then cut the 14.5" out then plug welded them back together. The resulting tunnel has no visible join and an integral brake line. (When I say I welded it up I mean panman welded it up for me!!

For the floor I am using a Berrien fibreglass floor as the base and forming my own mould for the tunnel section.

Not sure what I would call that shell, looks like it's a bit of a hybrid ;)
The shell is a classic Manx from the signature series. It will be fitted with a Manx opening bonnet. I don't have pics of the shell yet as I don't completely own it yet! It used to belong to Hoffer from the old site.
The style will be completely mid 60's. Wide 5 solids stock at the front and 8" banded at the rear. Tyres will be stock crossply at the front and Norseman Anderson's on the rear.

Knew you would ask that Dave. This one will be right hand drive as I will give it to the mrs. If it goes well I am going to do a full monocoque in lhd as a full replica.

I know what you mean, we layed up teh first Doon Mould and first bodyshell in my garage, which is barely 2.3m at its widest.
I would love a wider garage, would be so much easier.
And couldn't get the smell of resin out teh house for weeks - I was popular.

Not sure about that. Got a couple of ideas but a little short on the skills front! Just layed up the first bit of glass and there are so many air pockets! Good job it is just the plug. Will get professional help for the important bits! Trouble has been the sun. The resin cured so fast I didn't get a chance to consolidate it properly. Will use less resin this afternoon when I beef it up a little. It just needs to be able to hold some body filler and stay together while the mould is being pulled from it.

To be honest, this is my first ever time fibreglassing. Should have probably started smaller!
Looking good buddy, you're doing fine. Why not mould directly off the spine though, rather than making the plug?
Did think of doing that. Three main reasons for not. First, using a plug should give me a smoother surface as using the tunnel would give me a resin and matting top surface. This way I have a gelcoat surface to work with. Secondly, the monocoque Manx buggies had square tunnels and finally, if the design works well I will probably make two or three and not all beetle tunnels are the same profile all the way along which would mean redoing the tunnel section for every buggy.
Put on another couple of layers on. Went a bit better but the air pockets underneath are still visible. Hopefully it will still have enough strength to be moulded!

That looks great. Once its done I wonder how much weight you'll of saved over steel pans. A fair bit I imagne.

Not sure it will save weight as will have tunnel section too. The tub will be a hundred times more rigid though. Think GRP is a lot stronger than people think. It out performs steel in several stress tests I believe.
Can't wait to see it done either. Been sitting on this idea for ages now. Buzzing to actually have a go at it!
Asked the top dog and it looks like I will have to grind out those air bubbles as they could blister in the moulding process

Thanks guys. It shifted about a foot backwards on the roof bars from start to finish. The straps were so noisy!

Tried fitting the shell to the chassis and I can't believe how bad a fit it is! I'm wondering how there are so many manx's out there as I couldn't bolt it down even if I wanted too! The front bulkhead is so warped and the gap at the rear is like a aircraft hanger. This is going to take some major surgery to work to the standard I will be happy with. Having had a chat with Mr Hubbard I think I am going to have the remove the mounting flange and reconstruct the front and rear mounting points. As Mel said, if the is a fault in the mould then there will be a fault in every shell from it. So it a a lot more thinking, measuring, cutting and sticking to come before I can even contemplate bodywork!

Mines the same mate!
The gap at the rear should pull down with a couple of 6" G clamps and bits of wood to protect the 'glass either side of the shifter rod hole.
The front should pull down OK when the side bolts are in.
Not as easy as that with a mono tub. The fit has to be just right straight out the mould.
The Classic Manx I built didn't fit as well as my Manx 2 but neither were brilliant but no worse than any other shell that I've bealt with. Worst was a Californian, the front was OK but the gap at the back was iro 3", God knows how they moulded that one... bleugh
Having chatted to Mel he says he wishes he was able to have spent a little more time getting the fit right but the demand was there and then so be need to get them done. I think he spent more time on the Manx 2 as it needed full restoration.
I need it so it will just slip on to the tunnel. When a complete tub I am hoping that the twisting and flexing will be cut down as it should all be tied in. Old red still looks good so there must be something in it!

David- they are 5.5" wheels with a deep dish offset. The fronts are 4.5". Thinking of having the 4.5's rerimmed to 7" or 8" and switch them to the rear
I'm thinking I do actually prefer banded solids right now so may sell these. If anyone is interested I'd let them go for £475 with tyres. They are BBT repro that have been redetailed bu Java.
I know what you mean I love the look of banded steels too, was thinking of them for mine but as i'm 4 stud wasn't any about so would have had to got some made but got my solid centerlines instead ;-)up

Started construction of my new monocoque buck. The first attempt was so wavy you'd get seasick and would take so much filling and sanding it will be quicker and easier to start fresh.
After measuring the chassis tunnel to death I constructed an mdf naps hat and rear crossmember. They were then attached to a base sheet of mdf the correct distance apart and (hopefully!) square.
I then made templates for the tunnel profile I wanted and transferred them to mdf. They were then fixed to the base board.
What I have now is a little like a dinosaur fossil. Tyrannosaurus Manx I am calling it. This being a SWB. If it was a full length it would obviously be a Veloci Manxter.

I then offered up the grp floor pans cut from my first attempt. I am very happy so far.

Next step is to clad the fossil structure with 9mm mdf to make the final surface. I need to be a little creative with the rear most part of the tunnel where it curves out but shouldn't be too bad. Once that's done I can attach the pans permanently then attach the actual shell. I found the mounting lip on the classic Manx to be pretty rubbish. This new buck will address this. Then a little skim of filler (read: mountain of filler), paint, polish, wax and mould!

Essentially that's how we did the whole of the Doon original plug pattern and I know how hard it is to get right.

Looks like my chassis could have done with being an inch and a half shorter ideally. Doesn't matter in the end as I will make it fit what I have and if I make any more I will cut the chassis to suit.

Small update. Had to dismantle half the forms to get them the right size.measure twice cut one someone said. Very wise words! They are now in the right place.
I had been scratching my head about how to do the rear tunnel sections then remembered that the Berrien floor had them so I cut them out and glued them in. Quite happy we how they turned out. The floor pans are still loose and need to come up about 10mm so should fill most of the gap.

The point of no return has now been passed. In less than half an hour I have turned a perfectly good classic Manx shell worth about £750 in to a useless pile of fibreglass worth nothing! The only way back is to finish it now!

I have cut the rear seat section out. I will obviously be replacing it bit it will be like a Manx 2 or sidewinder rear seat, flat. Moulding from old shells means the new shells will accentuate all the imperfections of the old one. Therefore I am cutting out any warped pieces and replacing with mdf. Hopefully this will give me better lines and a better finish. It should increase my chances of pulling it from the mould too!
It takes a brave man with a black and decker to attack a good tub like that.

Two more hours in...
Have permanently fitted the floor pans at the right height, fitted the top of tunnel panel, glued in the backing for the rear tunnel curves and filled the gap between the rear of the pan and the rear chassis outrigger sections.
The structural work is basically complete on the floor panel now. I just need to body filler the gaps and radius the edges. I can then permanently attach the shell and finesse the areas where it joins my new floor panel. It is then ready for paint!

Really loving the plug work. Going to be gutted when it comes to paint! Can't afford to get it done and have no skills to do it myself! Have been trying to get someone to help and get a free shell out of it but no joy!
I reckon you could do the paint with a bit of practice it's all in the prep buy a good how to book , use all the materials from the same manufacturer put enough on and flatten back and polish. There are enough people on here to give advice if you need it. You just need patience ;-)up
Never sprayed anything before! Would be nice to know I've done it all but I really want a good finish. Buying a compressor will be cheaper than paying a bodyshop though!
Have a look at my buggy, that was all sprayed in our garage by my dad who's only sprayed one other thing before! I'm happy with the finish and it's not as difficult as you would think!

for a first paint job cellulose is good and forgiving as you can rub down and polish it + a drying heat source is not required as it goes touch dry in minutes. you can put plenty of laquer on top to get this finnish.
overspray and drift dries before it lands on stuff in the area.
all other paints will require heat to dry and 2 pack is not good for your health although people can and do spray it at home.

painting not as bad as you think m8 did mine in 2 pack in a gazebo in the garden,
Three hours done today.
Just filling and sanding really. I have set myself the goal of priming what I have done so far next Sunday. I will be using duratec polyester primer. No spray equipment so will be using a roller at this stage. When the primer has dried and I have flatted it I will take a mould of what's there so I can trial fit to my chassis. It is a lot easier to make adjustments at this stage rather than when the body is bonded to it.
Started to get better at putting the filler on but still put well too much on! This is the first time I have ever done anything like this so the learning curve is steep!

I will put the high build on and take a rough mould just to make sure it fits the chassis properly. It will be easier to make alterations at this point rather than when it is fully painted and polished.
The roller didn't really work out so had to brush it on. Will mean a little more time spent withe the sand paper but not the end of the world.
I will take a mould as it sits now to check for fit etc. just a small matter of 8 coats of carnauba wax!

The fibreglass came off in one piece so at least I can check for fit on the chassis.
The buck needs a lot of repair now. The sides have lost their ridgity and there are several holes. I'm going to resort to expandable foam to sure the structure up again and then make good. All my release angles seem to be good so that's a bonus. I just need to keep on waxing!
That is a shame but we all learn from it when things go wrong better luck next time. I have learnt a lot over the years ;D
ive been all through this with fillers, and what ever you use resin will pull it of, i even been down to MEL and spoken at lengh with him about it, there is a american product that you can use but its not available to us in the uk, i will dig out the name of it you might be able to get it in from the usa some how, what sought of state is the plug in you got of the wooden plug like
might be a silly question but how many coats of mold wax did you cover it with after the duratek coat i allways put 5/6 coats of wax then 2 coats of water based mold release

It is a real tough one when working with MDF and paint.
We waxed the Doon original Wooden plug 12 times and it still stuck..

Have since been told to try PVA between the wood and the fibreglass as well as the wax.
But if you now have the first fibreglass plug mould off your original pattern piece, then clean that first mould up and mould a new, totally fibreglass floor out of that. You can then use that as the new base for your work and modify that as required, before making the production mould as such (if you know what I mean :-[

I have spoken to Mel throughout the project and he is surprised is stuck as I had used the duratec primer. I've got to use a lot of filler to make this right now so I will just have to go ott on release agents!
Going to sure up the structure on Sunday then scrape out all to decorators filler I used and clean off the wax. I will then make the alterations required for a good fit on the chassis. Make it good and paint it again! I think I will paint it with high build this time to cut down on filler.
The plug came off in one piece but my fibreglassing skills are still in their infancy so it's not a good laminate but it will serve the purpose of checking for figment issues with the chassis.

The mould I pulled is really poor quality and buckled from my efforts to remove it.
Maybe I shall rough the original out again then cover it with release proof tape, take a mould then use that to work from.
im doing a lourved rear window at the moment and having same problem
When we did the Doon we were advised by our own fibre glassing guru to use normal car body filler mixed with some fibreglass resin to make it smoother, before adding the filler hardener.
This worked a treat and is what we used on all our internal rounds.
All the filler on the internal rounds was applied with a 2 pence piece to form most of the radius from the off. It then only required a little bit of rubbing down after that.

The only real way I found to stop it sticking is to use proper 2 pack paint and let it really harden before moulding off it.
Saying that the first SWB Doon kit out of the actual production mould took a lot of getting free. Apparently all first moulds from a new mould can be a bit stubborn to get out.

Really can't remember mate sorry as it was 13 years ago now (OMG :o).
I am sure it was just a bit of trial and error at the time if I remember right. Just enough to make the filler smoother than it normally is. #
Just try a few test dollops of filler to resin and see what is best. If I remember the hardener value stayed about the same (a pea to a golf ball sort of thing)
2 pence piece is exactly the radius I was looking for!! Brilliant!!
I will be getting a bodyshop to do the final painting and buffing so will have them do it in 2k.
Well I completed the post-mortum. Think so as bad as I thought. The mdf has peeled off in places so is a little more flexible and there are a couple of holes in the tunnel.

There are cavities in the tunnel so I decided to make holes in the bottom and fill the cavities with expandable foam. That way the whole structure should strengthen so I can carry out the repairs.

I will now make my repairs. This time I will cover the structure in wax, release tape and pva. I will then take another mould. From that mould I will mould a new part and use that part to do my finish bodywork. Long winded but will make for a better job.

To stop the plug mould from buckling you can brace across it with exterior ply in a couple of places before removing from the pattern piece.

Has Oval era brakes but Sam has run them for seven years with no problems so should be fine!
Picked up my new front wheels this afternoon. Thought they were 5j but turned out to be 5.5j which is a right result! Will have the offset changed to give more of a dish. Will post some pics tomorrow. They came from a Brazilian Split window!
Also decided to get my new beam blasted so I dropped that off. Should get a load of stuff back from blasting next week. Some of it is powder coated and I will paint the other bits. Pics to come!
Collected my beam from the blasters and noticed grease leaking out of the welds for the adjusters. When home I ground the welds back a little to find that it was only as good as tacked together. The welds are so poor I can move the adjuster from side to side with my hands! No option other than to completely strip the beam, flush it out and re weld the adjusters. Bit of a pain but no real option. Also found out that the bushes are not the right ones for the beam causing the ride to be very stiff. Again not great news but at least I will know the quality of it when I am finished.

That's why I would always rebuild brakes, at least you know it will be safe when you have finished.
Had a go at cleaning up the beam and cutting out the adjusters. Cut one side of the lower adjuster and the whole thing fell out!

There is a slight green hue to the case but it's good enough!
Think I will have to paint the 019 as it stands out a little. Still in two minds whether or not to run an alternator or dynamo. Period correct or practical?!

Is it an alt or dyno stand you've have powdercoated? Maybe that will answer your question on which way to go :)
If you are going to run an alternator for practicality you may as well ditch the 19 for a 009, fit a proper rotary fuel pump, stop arsing about with fibreglassing a mono and build another snidewinder or buy an Audi?

Well I passed a rather large milestone today. I finally have some wheels bolted to my chassis. Well chuffed with the progress. I rebuilt the brakes and wheel bearings and fitted new link pins.
A little low at the front probably!

Also managed to clear the heat risers on my carb manifold with the help of an old clutch cable in a drill!
Next decision is do I paint the manifold stock grey or do I paint it black like the other bits?

No real way back for it I think. It just doesn't have enough strength in it. If I did it again I would use thick ply instead of mdf.
Rob at ECM has the mould for the floor pans so will be ordering them and hope it can all be pieced back together!

I have managed to pull the floor panels from the buck and I will probably be able to salvage them. Will have a go at cleaning them up tomorrow and see what's left!

Who rimmed them and what size/type did you go for?
Panman Craig did the work for me. He has mad a jig to centre them up. I ran around and collected all the parts. The rims are 7" from a transporter I think. He cut out the centres, flipped them round then welded in the new centres and Bobs your uncle! Will get them blasted and powdercoated when I have the fronts sorted.

I started working on the under bonnet area today. The standard Meyers Manx lifting bonnet kit comprised of just the scuttle and bonnet panels. From what I have read about other peoples experiences is that the wind blows right through the bonnet edges so I wanted to create a panel to block it.
Using some mdf off cuts and an old battery box I got from Mel H several years ago I have got most of the panel in place. Taking no small inspiration from the Doon (thanks Chad!) I decided to make a recess to hold the battery. I will also put another recess for the washer bottle. This panel will eventually be a part of the scuttle panel which will also be a two part mould with the dash panel and the whole unit with be removable as one. This will allow all electrical work to be done on the bench before fitting to the buggy.

That a great idea. And will make wiring up so much easier.
Have you thought about moving the wiper hump mounting points over a few inches too the side. That should allow longer wiper blades to be fitted. Think Hazel did it on hers and I can remember thinking what a good idea it was. Would be easy enough to do before your take your mould.

The hinge points for the bonnet are set due to the strengthening panel on the underside of the bonnet, so I'd say as close to that as possible. A couple of inches will make all the difference as a lot of buggies have the passenger wiper at an angle as its to long to go fully horizontal.
Will depend on the height of your windscreen to the length of the wipers.
To be honest I don't know why they are in the middle, someone will be along in a moment to enlighten us I'm sure.
It would pay to get a wiper motor and check to make sure you have enough clearance it does look great ;-)up
just keep in mind the wiper motor is very close to the back of your speedo so any moving of the wiper motor dont forget the speedo
I put an old mini one in the orange buggy so you can mount the motor out of the way of the speedo ;-)up
This is the problem with designing without owning all the parts! I have an old style wiper motor which needs clearancing to fit. Don't suppose anyone knows if the newer style one is slimmer?!

I've installed on in mine, yes it is. I also have a circuit diagram for park using a relay for it too, if you need it.
That's great thank you. Did it give you more clearance with the speedo?
I mounted mine on the driver side front side, but would recommend the passenger side instead as it give a better park.
I've got an FF so no issues with speedo anyway.

Looks good buddy. Just a quick word of warning, remeber to put a decent draw angle on the sides of any deep recess or the think will not come out if the sides are straight.

No updates for a while. I'd like to say its because I've been cracking on and nearly finished but that would be a lie! The last mould I pulled, while solid, wasn't of the finish I am trying to work too. This was down to the release problems I had first time around. Anyway I've decided to go back a few steps to try and go forward. After getting over the de ja vu I am in a happier place with it.
I have used 18mm ply rather than mdf and it is so much stronger for it. I plan to cover the frame in fleece then apply resin to get the smooth contours. I will then add matting and more resin to get the strength and rigidity. Wish I did it this way first time around!

Had a go at fleece wrapping today. The idea is that you make a structure, in this case plywood, wrap it in fleece and then apply the fibreglass resin. It's is how a lot of custom car speaker enclosures are made. When the resin cures you can then reinforce the structure with matting and more resin. Using an old airline blanket and a staple gun I stretched the fabric over the frame as evenly as possible. I'm quite happy with this first attempt. Both sides look fairly even. I will have to do it again unfortunately as I tore a few holes in the fabric in the process. I think next time I will use spray adhesive on the top of the frame to keep the fabric in place then tension each side separately. On the first attempt I secured on one side then pulled over the whole frame.
Anyway this is what it looks like. Will try again tomorrow and hopefully add some resin too.

Getting close to another try at moulding! Dumped the fleecing idea and went with thick plywood and mdf. Last chance saloon coming soon!

Just a thought but wouldn't you be better off using ply on the top section aswell as it was the MDF that let you down last time?
I've glued it on now! It was the poor waxing that let me down. It didn't release properly so it pulled on the surface and stripped the top off the MDF. Have used mdf flexiboard on the rear curves this time too. I have spent more time on the design of the tunnel profile to help the release. Will put SO much wax on this time!
Ahh I thought it was the MDF that was at fault! Don't know much about fibreglassing but know a fair bit about wood!
I hope it works this time and you manage get this project finished! I think there's quite a lot of people that want to see you pull this off! ;-)up

I know very little about fibreglass really. That's why I've been using wood for the mould! I will get the actual moulding done professionally to avoid complications! I've tried to coax Mel H out of retirement but he won't budge! There is a laminating business in the next village that I will look to use.
Got a bit more done on the floor. If you squint your eyes it could nearly be finished! Put the shell on to mock up. Seems to fit quite well.

I've had troubles moulding from MDF before . Get yourself some PVA release agent and brush a few coats on as well as waxing .

Yes the shifter and handbrake have been moved back about three inches!
Hi Mat, Hows this project going?
Been reading some, but not all of your thread and noticed that release problems keep cropping up, well here's a little tip for ya > you can mould from MDF no problem and get a very good release IF its been painted with polyester paint, you DON'T need to use PVA and avoid using 2K paints, if poss, polyester paint is MUCH better for plug work, then polish with release wax ready for taking your mould.

Hi Mel, no progress to report unfortunately. Come pretty close to chucking it in over the last few months to be honest but it's still here! Any more set backs and I think I'll just get some floor pans welded to my chassis, buy a new shell and build a 'standard' buggy.
I'm pretty sure the release issues were down to poor waxing. I have always used Duratec on the buck. The first attempt I had a reaction between the Duratec and one of the fillers I used which stopped the wax doing its job.
Also having problems with a warped/twisted shell. It was one of Robs first practice shells when he had the moulds from you. It was never bolted down so has been able to shrink and move in all directions! I'd be better off starting with a brand new body but no money!
It's a good job you're not in Medway any more as I'd be round for advice on a weekly basis!
Oli had a fight in Japan at the weekend. The semifinal of some series. He won and is through to the final on New Years eye back in Tokoyo.
Sorry to hear about the buggy plug problems Mat, I can fully understand what you are up against.
